SCADA System and HMI Configuration: PLC and SCADA Beginners Guide Episode 13 (Updated June 2026) (Updated June 2026)

SCADA is what puts operators in control of entire factories without leaving the control room — and HMI is the screen they're staring at all day. What most people don't realize is that India's industrial automation market is expanding at a pace driven by the AURIC manufacturing push: ₹71,343 crore invested and 62,405 jobs created in Chhatrapati Sambhajinagar alone, with plants from Hyosung Heavy Industries (₹3,000 crore Bidkin facility) to Skoda VW Shendra (Plot A-1/1) all running SCADA-based process control. Episode 13 of our PLC and SCADA Beginners Guide covers SCADA architecture, HMI screen design, tag configuration, alarm management, and trending — the practical layer that sits on top of your PLC logic and lets engineers monitor and control production in real time.

TL;DR
  • SCADA (Supervisory Control and Data Acquisition) collects data from PLCs and field devices across a plant and displays it centrally
  • HMI (Human Machine Interface) is the graphical display layer — screens that show tank levels, motor status, valve positions, and process values
  • Tags are named data points that link SCADA software variables to PLC register addresses
  • Alarms notify operators when a tag value crosses a defined limit — they are the safety backbone of any SCADA system
  • Trend displays plot tag values over time for process analysis and production reporting

What Is SCADA? Architecture and Components Explained

SCADA stands for Supervisory Control and Data Acquisition. It's a distributed system that collects data from multiple PLCs, Remote Terminal Units (RTUs), and field instruments across a facility, consolidates it in a central server, and presents it to operators through graphical HMI screens. The key thing to understand is that SCADA doesn't directly control machines — PLCs do that. SCADA supervises: it monitors, logs, alarms, and allows operators to send setpoints or commands to the PLCs. A typical SCADA architecture has four layers. The Field Layer contains sensors (temperature, pressure, flow, level), actuators (valves, motors, dampers), and PLCs or RTUs that run local control logic. The Communication Layer connects field devices to the SCADA server via industrial protocols — Modbus RTU, Modbus TCP, Profibus, Profinet, OPC-UA, or MQTT depending on the vendor and age of the installation. The Server Layer runs the SCADA software (Wonderware, Ignition, iFIX, WinCC, InTouch) and hosts the tag database, historian, and alarm server. The Client Layer provides the HMI screens — typically operator workstations, engineering workstations, and increasingly web-based thin clients accessible from tablets. At Skoda VW Shendra (Plot A-1/1, AURIC, Sambhajinagar), the body welding shop runs a Siemens WinCC SCADA system integrated with 40+ Siemens S7-1500 PLCs. At Bajaj Auto Waluj (Plot G-137, MIDC Waluj), Wonderware InTouch drives the painting line SCADA. Understanding this architecture is the first thing SCADA engineers are tested on at screening interviews.

HMI Screen Design: Layout Principles and Graphic Objects

An HMI screen is a graphical representation of the process — it should let an operator understand the plant status at a glance without reading numbers. Good HMI design follows ISA-101 guidelines: use grey backgrounds (not black or white, which cause eye fatigue), keep high-salience elements — alarms, abnormal values — in red or amber against the grey base, and minimise animation for objects not directly indicating process state. In SCADAs like Ignition (Inductive Automation) and Wonderware InTouch, HMI screens are built by placing graphic objects — pumps, tanks, valves, conveyors, pipes, motors — from a symbol library onto a canvas, then binding each object's properties (colour, position, visibility, value display) to tag expressions. A pump object might be green when its Running status tag is TRUE, red when its Fault tag is TRUE, and grey when it's in standby. A tank object's fill level animation binds to the level transmitter tag — the liquid level visually rises and falls with the actual tank in real time. Navigation between screens uses button objects with scripted screen transitions. For operators at Hyosung Bidkin (₹3,000 crore Sambhajinagar plant), Endurance Technologies (MIDC Waluj, Plot E-92), and Lubrizol Pune (₹1,680 crore AURIC plant), the HMI screen is their primary work interface — it must be intuitive, reliable, and readable under variable lighting.

Tag Configuration, Alarm Management and Trend Displays

Tags are the data backbone of any SCADA system. A tag is a named variable in the SCADA database that maps to a specific PLC register address or communication endpoint. For example, a tag named Tank_101_Level might map to Modbus register 40001 on a specific PLC node — every time the SCADA server polls the PLC (typically every 100ms–1s), it updates this tag value. Tags are created in the tag database of the SCADA software: you define the tag name, data type (Boolean, Integer, Float, String), the communication driver and device connection, the PLC address, engineering units (litres, degrees C, bar), and scaling factors to convert raw PLC values to engineering units. Alarm configuration attaches alert conditions to tags: a High alarm on Tank_101_Level might trigger at 90% fill (value > 900 if scaled 0–1000), sending a pop-up notification to the operator screen with a priority level, a descriptive message, and requiring acknowledgement. Alarm priorities follow ISA-18.2 standard: Priority 1 (Safety Critical — immediate action required), Priority 2 (Urgent — action required within 10 minutes), Priority 3 (Important — action required within one hour), Priority 4 (Awareness — no immediate action needed). Trend displays plot tag values against time, giving operators visibility into process drifts, batch consistency, and equipment degradation. Most SCADA platforms include a built-in historian (tag data archive) and trend client for both live and historical viewing.

FAQs

What is the difference between SCADA and HMI in industrial automation?

HMI (Human Machine Interface) is a graphical screen — it could be a standalone panel attached to a single machine showing only that machine's data. SCADA is a supervisory system that aggregates data from multiple PLCs and field devices across an entire plant or facility, with centralised server-based logging, alarming, and historical trending. Every SCADA system includes HMI screens, but an HMI does not necessarily imply a full SCADA architecture.

Which SCADA software is most widely used in Indian manufacturing plants?

Siemens WinCC is dominant in automotive and discrete manufacturing (Bajaj, Skoda VW, Mahindra plants). Wonderware InTouch is widely used in FMCG, pharma, and chemical plants. Ignition by Inductive Automation is rapidly growing in new greenfield installations due to its web-based thin client architecture and unlimited tag licensing model. GE iFIX and Rockwell FactoryTalk View SE are common in power, utilities, and Allen-Bradley PLC environments.

What are tags in a SCADA system and how are they configured?

A tag is a named variable in the SCADA tag database that maps to a specific PLC register or field device endpoint. You define the tag name, data type (Boolean, Integer, Float), the communication driver, the PLC node address, the register address, engineering units, and scaling factors. The SCADA server polls the PLC at a configured scan rate (typically 100ms–1s) and continuously updates the tag value, which drives HMI displays, alarm evaluations, and historian logging.

What is the salary range for SCADA HMI engineers in Pune in 2026?

According to AmbitionBox 2025–26 data, SCADA/HMI engineers with 1–3 years of experience earn ₹3.5–5.5 LPA in Pune. Mid-level engineers with 5–8 years experience on platforms like WinCC, Ignition, or Wonderware earn ₹7–12 LPA. Roles combining SCADA with OPC-UA integration, cloud historian connectivity, or IEC 62443 cybersecurity skills can reach ₹14–18 LPA at companies like Siemens India, L&T, and ABB Pune.
